Safety Precautions

Solar systems involve high voltage DC electricity. Failure to follow safety procedures can result in severe injury, fire, or death.

  1. Electrical Safety: Always disconnect the solar array at the controller and battery before working on any part of the system. Cover panels with opaque material to stop generation.
  2. Mechanical Safety: Use proper personal protective equipment (PPE). Ensure mounting structure can handle panel weight and wind/snow loads.
  3. Fire Safety: Install components away from flammable materials. Use correctly rated fuses and breakers.
  4. Battery Safety: Work in a well-ventilated area. Avoid sparks near batteries. Use insulated tools.

WARNING! Only qualified persons should perform the electrical installation in accordance with local electrical codes.

Installation Planning & Site Selection

Proper planning ensures optimal performance and system longevity.

  1. Sun Exposure: Select a location with maximum, unobstructed sunlight from 9 AM to 3 PM year-round. Avoid shading from trees, chimneys, or other structures.
  2. Orientation & Tilt: For fixed installations in the Northern Hemisphere, panels should face TRUE SOUTH. The optimal tilt angle equals your local latitude for year-round production.
  3. Roof/Ground Assessment: For roofs, verify structural integrity. Use proper flashing and sealants to prevent leaks. For ground mounts, use a concrete foundation as specified.
  4. Distance to Batteries: Minimize cable run length between panels and charge controller to reduce voltage drop.

Mounting & Mechanical Installation

Follow these steps to securely mount the solar panel array.

  1. Assemble Mounting Rails: Connect rail sections as per diagram. Ensure they are level and straight.
  2. Attach Brackets to Rails: Space brackets according to panel dimensions. Do not fully tighten yet.
  3. Secure Rails to Structure: Attach rails to roof rafters or ground mount posts using provided lag bolts. Seal all roof penetrations.
  4. Mount Panels: Lift panels onto rails (use two people). Secure panels to mounting clamps using the provided bolts and spring washers. Torque to specification (typically 20-25 ft-lbs).
  5. Final Check: Ensure all bolts are tight and panels are secure. There should be no wobble or flex.

CAUTION! Do not walk on solar panels. Do not drop tools onto panels. Handle with care to avoid micro-cracks.

Electrical Wiring & Connections

Correct wiring is critical for safety and performance. Connect in this order: Battery -> Controller -> Solar Array.

  1. Connect Battery to Controller: Use appropriately sized cables. Connect POSITIVE (+) battery terminal to controller's BAT+ terminal. Connect NEGATIVE (-) battery terminal to controller's BAT- terminal. Observe polarity!
  2. Connect Solar Array to Controller: Using the pre-installed MC4 cables, connect the panel strings to the controller's PV+ and PV- terminals. Ensure all MC4 connections are fully seated and weather-tight.
  3. Grounding: Connect the panel frames and mounting system to a proper earth ground as per local electrical code using the provided grounding lugs and wire.
  4. Install Protection: Install the provided DC breakers or fuses in the positive lines between the battery/controller and the PV array/controller as shown in the wiring diagram.

WARNING! Never connect the solar panels directly to the battery. Always use the provided charge controller.

System Commissioning & Startup

Power up the system and configure the controller.

  1. Initial Check: Verify all connections are tight and correct. Ensure battery is at a safe charge level (above low voltage disconnect).
  2. Power On: The charge controller LCD should illuminate, showing battery voltage and status.
  3. Controller Setup: Use the controller buttons to set the battery type (e.g., Flooded, AGM, Gel, Lithium). Set the charging parameters (Absorption, Float voltage) as recommended by your battery manufacturer.
  4. Verify Operation: During daylight, the controller should indicate "Charging" and show incoming current from the solar panels.

Tip: Keep the system manual handy for controller-specific menu navigation.

Operation & Performance Monitoring

Monitor your system regularly to ensure it is operating correctly.

Maintenance & Cleaning

Minimal maintenance is required for long-term reliability.

  1. Panel Cleaning: Clean glass surface 2-4 times per year, or when visibly dirty. Use water and a soft cloth or sponge. For stubborn dirt, use a mild, non-abrasive soap. Rinse thoroughly. Clean early morning or evening when panels are cool.
  2. Visual Inspection: Periodically check for:
    • Loose wiring or corrosion at connections.
    • Cracks in panel glass or frames.
    • Secure mounting hardware.
    • Vegetation causing shading.
  3. Battery Maintenance: Follow your battery manufacturer's guidelines for watering (flooded lead-acid) and terminal cleaning.

CAUTION! Do not use abrasive materials, harsh chemicals, or high-pressure water jets on panels. Do not walk on panels.

Troubleshooting Guide

SymptomPossible CauseCorrective Action
No power / Controller blankBlown fuse, loose battery connection, dead battery.Check all fuses. Verify tight battery connections. Test battery voltage.
Controller shows "No PV" or not chargingShading, faulty PV connection, tripped breaker.Check for shading. Inspect all MC4 connections and wiring from panels to controller. Reset DC breaker.
Low charging currentDirty panels, heavy cloud cover, incorrect panel angle.Clean panels. Check weather. Verify panel orientation/tilt.
Battery not holding chargeAged battery, excessive load, under-sized system.Load test the battery. Audit energy usage vs. system production.
Voltage reading fluctuates wildlyLoose connection, faulty controller.Tighten all terminal connections, especially at the battery. Consult support.

Reset: Many controllers have a soft-reset function. Refer to its manual.
