Tools Required
Gather the necessary tools before starting assembly. Recommended tools:
- Socket Set (Metric: 8mm to 19mm)
- Torque Wrench (capable of 10-100 Nm)
- Hex Key/Allen Wrench Set
- Screwdrivers (Flathead and Phillips)
- Pliers (Needle-nose and Slip-joint)
- Hose Clamp Pliers
- Marine Grease and Threadlocker (Blue)
- Clean Rags
WARNING! Use only tools in good condition. Incorrect tools can damage components.
Safety Precautions
Assembly must be performed in a clean, well-ventilated area. Follow these critical safety rules:
- Wear safety glasses and gloves during assembly.
- Ensure the hull is securely supported on a stable cradle or stand.
- Disconnect battery cables before working on electrical systems.
- Have a fire extinguisher (Class B) readily accessible.
- Do not smoke or have open flames near fuel components.
- Lift heavy components (engine) using proper equipment or with assistance.
CAUTION! Failure to follow safety instructions can result in serious injury or damage to the watercraft.
Hull & Deck Preparation
- Inspect Hull: Check for any shipping damage or cracks in the fiberglass.
- Position Hull: Place hull on a padded, level surface or assembly cradle.
- Install Drain Plugs: Apply thread sealant and hand-tighten all drain plugs.
- Prepare Deck: Remove protective film from the deck. Inspect the seat and storage compartment seals.
- Dry-Fit Deck: Carefully lower the deck onto the hull to check alignment before final fastening.
Engine & Jet Pump Installation
This is a critical step. Ensure all mounts and connections are secure.
- Lower Engine: Carefully lower the engine into the hull, aligning the motor mounts with the hull brackets.
- Secure Engine: Install mounting bolts with washers. Torque to specification (refer to Engine Manual, typically 40-50 Nm).
- Install Jet Pump: Slide the jet pump assembly into the rear tunnel. Align the drive shaft splines with the engine coupler.
- Secure Pump: Install and torque the pump mounting bolts (typically 25-30 Nm).
- Connect Drive Shaft: Attach the drive shaft to the engine coupler and secure with the provided clamp.
Tip: Apply a light coat of marine grease to the drive shaft splines before connection.
Steering & Control Assembly
Assemble the handlebar, steering cable, and throttle controls.
Handlebar: Mount the handlebar to the steering column. Tighten the clamp bolts evenly.
Steering Cable: Route the cable from the handlebar to the jet pump nozzle. Connect ends and adjust for smooth, full-range movement without binding.
Throttle & Controls: Connect the throttle cable to the lever and the engine throttle body. Install the start/stop switch and lanyard kill switch according to wiring diagram.
Fuel & Cooling System Connections
Install the fuel tank and connect all hoses securely to prevent leaks.
- Position Fuel Tank: Secure the fuel tank in its compartment using the provided straps.
- Connect Fuel Lines: Attach the main fuel line from the tank to the engine fuel pump. Use new hose clamps and tighten securely.
- Connect Vent Line: Attach the tank vent hose and route it to the thru-hull vent fitting.
- Install Cooling Hoses: Connect the engine cooling water intake hose from the jet pump and the outlet hose to the exit fitting. Double-check hose routing to avoid kinks.
WARNING! After connecting fuel lines, check for leaks before starting the engine.
Electrical System Assembly
Connect the main wiring harness, battery, and gauges.
| Connection | Procedure |
| Main Harness | Route harness along provided channels. Plug connectors into the ECU, ignition coil, sensors, and jet pump trim actuator (if equipped). |
| Battery | Install the battery in the battery box. Connect RED (+) cable first, then BLACK (-) ground cable. Secure with hold-down strap. |
| Gauges | Connect the multi-pin connector from the harness to the gauge cluster behind the dashboard. |
| Safety Switches | Connect the lanyard kill switch and the engine over-temperature switch. |
Reset: Ensure all electrical connections are tight and free of corrosion.
Final Assembly & Fastening
Secure the deck to the hull and install all remaining components.
- Apply Sealant: Run a bead of marine-grade silicone sealant along the hull-deck mating surface.
- Mate Deck to Hull: Carefully lower the deck assembly onto the hull, aligning all pins and tabs.
- Install Hull-Deck Bolts: Starting from the center, install and hand-tighten all bolts. Then torque in a criss-cross pattern to specification (typically 15-20 Nm).
- Install Seat: Place the seat onto the deck and secure with the latch or bolts.
- Install Accessories: Attach the rear grab handle, mirrors, and bow/stern eyes as required.
Pre-Launch Inspection
Complete this checklist before first launch.
- Fasteners: Verify all bolts, nuts, and clamps are tight.
- Fluids: Check engine oil level. Fill fuel tank with fresh, recommended gasoline.
- Steering: Confirm steering moves freely and returns to center.
- Throttle: Check for smooth operation and full return to idle.
- Bilge: Ensure bilge is dry and the bilge pump (if equipped) operates.
- Safety Gear: Install required safety equipment (fire extinguisher, whistle, etc.).
CAUTION! Do not operate the watercraft until all inspection items are satisfied.
Initial Start-Up & Testing
Perform initial start-up on land with a flush attachment or in the water following safe procedures.
- Connect Flush Kit (if on land): Attach garden hose to the flush port. Turn on water supply.
- Start Engine: Attach the lanyard. Press the start button. The engine should start and idle smoothly.
- Check for Leaks: Visually inspect engine compartment for fuel or water leaks. Listen for unusual noises.
- Test Controls: Operate the throttle briefly (in neutral) and check steering.
- Water Test: Launch in a controlled, open area. Test low-speed handling, acceleration, and stopping. Verify all gauges function.
